Control Systems Engineer (2005 to 2010) FS-Elliott, Inc. LLC Implemented custom controls on various sizes of centrifugal air compressors sold to chemical, petroleum and food processing plants worldwide. Created standardized system software (PLC & HMI) for the Allen-Bradley based Control system offered on small and mid-sized industrial air compressors. Systems components included Allen-Bradley ControlLogix, CompactLogix, FlexLogix or SLC programmable controllers, and RSView ME HMIs. Responsible at times for controls on 15 concurrent projects. Project tasks included PLC software customization and HMI configuration, testing and field startup, operator and maintenance manual preparation, production of binary logic diagrams, electrical instrument loop drawings, and system configuration and communication drawings. Automation Systems Engineer (1994 to 1997) Keay, Inc., Pittsburgh, PA Ported old and wrote new PLC and HMI software for several systems at a Coke Oven Gas Desulfurization Plant in Monessen, PA. Controls for an Exhauster Suction and Holder Bypass system, an Acid Gas Destructor system, and two new Ammonia Stills were part of this project. Provided tighter process control, easier system maintenance, and increased capacity for future enhancements. Engineered and provided startup service for a Continuous Calciner Pilot Plant near New Kensington, PA. Member of a diverse team including engineered solutions providers, component vendors, and the customer. Project proved the feasibility of doing continuous alumina hydrate calcination (water removal) on an industrial scale. Determined production parameters for full-scale facility. Implemented a six-axis PLC based robotic system that automatically sequenced the position and motion control for a Refractory Brick Pallet Unloader and Material Feeder. Also implemented a major software revision on a palletizing machine. Extensive on-site testing and optimization was accomplished in a production environment.
Automation Systems Engineer (1987 to 1994) Mesta International, Inc., Pittsburgh, PA Reverse-engineered Level-1 control systems from original electrical drawings at 2 Basic Oxygen Process shops for a major national steel producer. Overcame problems arising from poorly maintained or missing drawings by close consultation with plant operations and maintenance personnel. The system functioned as a communication gateway for all steel-making process information between a Level 2 supervisory computer and all process controllers. Installation was staggered over 6 months, taking advantage of pre-scheduled downtimes to provide minimal production schedule disruption. Time saved by accurate oxygen metering permitted blowing 3 additional heats (12% more steel produced) per day. Quality improvements reduced the need for chemistry corrections at the Ladle Metallurgy Facility by 20 to 50%.

Reverse-engineered a replacement control system for a set of 2 boilers using Automation Direct hardware and programming tools. Programming combustion control and burner management PLCs following NFPA 85 requirements. Startup occurred in two phases allowing for uninterrupted steam production. Improved rolling consistency, through-put and reliability by modernizing hot and cold rolling mills. Upgraded and customized real-time, embedded C programs for Hydraulic Gap and Automatic Gauge Control. Tailored custom Visual Basic operator interface, data acquisition, database management and system diagnostic tools to customer requirements. Implemented OPC interfaces to mill-control PLC. Wrote programs and designed electrical interfaces to control Fanuc Robotics S-430iF and P-145 robots and ancillary equipment such as hydraulic/pneumatic presses, clamps and material handling lines. Applied steel strip tension control for an Electrolytic Cleaning Section installed on a continuous strip annealing line in Hamilton, Ontario. Wrote variable speed (AC or DC) drive control and monitoring PLC programs, specifying drive functions, identifying and configuring parameters & links. Assumed responsibility for commissioning of the entire project.
