CONVEYOR CONTROLS Responsibilities: Commissioning, troubleshooting, and startup. System Description: Facility-wide conveyors for a big-box retailer's new distribution center. Twenty-nine conveyor groups needed IO checks, system testing, and panel-to-panel communications testing. Each conveyor group had a Controllogix PLC, motors, photo-eyes, VFDs, ethernet-IP conveyor components, pneumatics, and E-Stop pull cords. DUST COLLECTION CONTROLLER Responsibilities: Electrical design, Panel Fabrication, PLC and HMI programming, Commissioning, Startup, and Training. System Description: Two dust collectors and a bulk transfer system ran independently and would rely on operators to start them up in the proper sequence. Improper startup was causing motor failures and damaged components. A new 'supervisory' controller was installed to control the startup and shutdown routines with a single button press by the operator. The timing of the startup/shutdown sequence can be monitored and changed via the HMI keypad. POWDER MIXING AND DRUM FILLING LINE Responsibilities: Electrical design, PLC and HMI programming, commissioning, startup and training System Description: An existing powder mixing and drum filling system in a Class 2 Div 1 location was undergoing an upgrade to the drum filling station to incorporate a scale for weight-based filling. At the same time it was decided to replace the legacy Allen Bradley PLC and also incorporate an HMI. Field equipment controlled includes: motors, pneumatic actuators, load cells, motor brake, level sensors, rotary airlock (VFD controlled), pressure switches, and limit switches.
12-STATION BULK BAG FILLING SYSTEM Responsibilities: Electrical design, PLC and HMI programming, commissioning, startup. System Description: Control system for filling bulk bags with rubber pellets. Each station fills a suspended bulk bag to the target weight (3000 lb), lowers and releases the full bag onto a shared conveyor line then conveys the bags to an unloading station where fork lifts remove the bag. Two identical control systems were used for redundancy on this continuous production line. The system included Allen Bradley PLCs and HMIs, limit switches, pneumatic actuators, hydraulic pumps and cylinders, load cells, blowers, metal detectors, conveyors, and photo eyes. Communication with upstream equipment was implemented during startup. CONCRETE SLURRY BATCH CONTROLLER Responsibilities: Electrical design, scale controller programming, commissioning, startup and training System Description: Concrete slurry batch plant upgraded from manual controls to a fully automated system with data logging for compliance. The Rice Lake scale controller operates valves, mixers, conveyors, and pumps to fill, mix and discharge the slurry to a holding tank. Each ingredient's weight, batch weight, and totalized weight are logged to an internal database accessed by a PC on site. Wireless level transmitters and pump speed controls were also developed for the project. ROTATING DRUM FILLER Responsibilities: Mechanical Design, Electrical design, PLC and HMI programming, Commissioning, Startup, and Training System Description: The system fills totes and drums with food products on a rotating platform. Drums are filled individually and totes are filled in steps. Utilized Allen Bradley CompactLogix PLC and PanelView 7 HMI. Field equipment: Hardy load cells, pneumatic cylinders, VFD, limit switches, and communications with upstream equipment PH PROBE CLEANING CONTROLLER Responsibilities: Electrical design, pneumatic design, PLC and HMI programming System Description: 6 self-cleaning PH probes needed to be cleaned continuously on a schedule. This system allows userprogrammed cleaning schedules to run on a loop while also allowing manual probe cleaning per operator intervention. Utilized Allen Bradley PLC and Automation Direct HMI. Field equipment: PH probes, pneumatic solenoids, and ASCO water valves CLEANING SOLUTION BATCHING SYSTEM Responsibilities: PLC programming and system commissioning System Description: Control system for batching different cleaning solutions. Three tanks on load cells were fed from shared bulk resources using various pumps and valves per the operator recipe. The solution is mixed, then discharged to a packaging line. Since the source material was shared, batches were programmed so as not to conflict or pull from the same material at the same time. OTHER NEW INSTALLATIONS - Drum Fillers - Bulk Bag fillers - Crane Overload Monitoring - Crane Collision Monitoring - Rubber Waste Collection Remote Monitoring - Gas compressor motor control - Scale Kiosks - Screw conveyor continuous weighing. SYSTEM UPGRADES GAS CYLINDER FILLING SYSTEM Responsibilities: Program improvements, system integration commissioning, startup and training System Description: Three separate PLCs operate cryogenic pumps while another PLC controls the automated cylinder filling system. All four system's PLCs communicate via Ethernet IP to coordinate pumping and filling of gasses into DOT cylinders. Field equipment includes: Vacuum pressure transmitter, high pressure transmitter, scale, motor contactors, valves, and thermocouple temperature sensors. Operators are well informed with HMIs, illuminated push buttons, audible alarms, stack lights...etc. INERT GAS AIR SEPARATOR SYSTEM Responsibilities: Program improvements, commissioning, startup and training System Description: An air separator for inert gas was using stored CO2 for cooling but the engineers wanted to upgrade to a closed loop cooling system. The addition of the refrigeration cycle introduced many additional valves, temperature sensors, compressor controls, and PID loops. OTHER SYSTEM UPGRADES - Cryogenic pump controller update - Scale Kiosks - Drum Filler data logging and reporting
